Three main choices of wire design geometries exist for manufacturing a conductor: solid wire, stranded wire, and tinsel wire. Then comes the choice of wire material. Copper is the first choice thanks to its super conductivity and excellence in corrosion resistance, heat resistance and ductility.

 

Making of tinsel wires

When multiple strands of thin metal foil are wrapped around a flexible textile or nylon core tinsel wire is created. The foil is super thin. Bend radius of foil is greater than thickness of foil. This leads to decreased probability of metal fatigue. Flexible core offers high tensile strength.

Applications of tinsel wire

Such wires are generally used in small electrical appliances and cords of headphones, handsets, and telephones. Tinsel wires offer greater resistance to metal fatigue than solid wires and stranded wires.

 

Metal fatigue is the weakening of a metal due to constantly applied loads. When loads are higher than what the metal can bear the metal will develop microscopic cracks. Eventually, these cracks will increase in size. One fine day, the structure will collapse or fracture. This can lead to disastrous results.

 

For audio cable or medical cable

For high longevity and flexibility of audio or medical cable assembly tinsel wire is a smart choice. Such wires typically feature a strong jacket material. It could be made from silicone, PVC, santoprene, polyurethane, and hytrel. Generally, tinsel wires are built into single conductors, multiple conductors, zipped or parallel bonded cords, and twisted pairs in a common jacket.

 

Conductors can be composed of materials like copper, aluminum, silver, steel, platinum, bronze, and chromium. Copper, of course, is the most preferred material due to its cost and conductivity factors.

 

Although silver has conductivity higher than copper and is lesser prone to corrosion, its cost exceeds that of copper. This makes it a less common material for manufacturing conductors. Yet, silver plating is a more cost effective option. So, a cable made of copper can be plated with silver. Gold, nickel, and tin can also be used.
